Custom caps and headwear featuring branded baseball caps, beanie, bucket hats, and embroidered logo designs

A custom cap works when it looks like something the wearer would have picked up without a logo on it. That is a harder test than it sounds, and it is almost never failed at the decoration stage. It is failed earlier, when someone chooses a cap by looking at photographs and picking a colour.

Two caps can share a colour, a material and an identical embroidered logo and still look like different products, because their crowns are built differently. One holds its shape. The other collapses onto the head. Everything downstream, how the logo reads, whether the cap packs flat, whether it looks like a uniform or like clothing, follows from that.

This guide covers the construction choices that come before the artwork, then groups every current Monday Merch headwear option by what it actually is, so you can go from a decision to a product without guessing.

The two decisions that come before the logo

Structure and panel count get confused constantly, and they are independent. A cap can be structured and five-panel, structured and six-panel, unstructured and five-panel, or unstructured and six-panel. Structure decides whether the crown holds its shape. Panel count decides where the seams fall. Deciding one tells you nothing about the other.

Panel count: where do the seams fall?

A six-panel cap joins two panels at the centre front, producing the seam and the rounded silhouette most people picture when they think of a baseball cap. A five-panel cap uses one broad front section instead, giving an uninterrupted surface with no central seam.

One more specification worth asking about separately: profile, meaning how high the crown sits. A low profile sits close and understated; a high one leaves visible space above the forehead. Do not assume five panels means low profile or six means high. They are unrelated, and if silhouette matters to the campaign you need to ask about both.

Structured caps

A structured cap has reinforcement inside the crown, usually a stiffened front panel, so the cap holds its intended shape whether or not anyone is wearing it. Set one on a table and it stays upright. That matters for three practical reasons: the front panel presents a logo on a flat, stable surface, every cap in a team order looks identical rather than taking the shape of whoever is wearing it, and the silhouette reads as deliberate rather than worn-in.

Choose structured when consistency is the point. Uniforms, event crews, customer-facing teams, sports-inspired merchandise and any design with a bold front logo all benefit from a crown that does not collapse. The trade-off is packing: a structured cap needs care in transit and in storage, which is worth knowing before you ship 300 of them to individual homes.

Worth noting that Monday Merch files the Trucker Cap under structured caps. Most people would not guess that, which is a good reminder that "trucker" describes a style rather than a construction.

Structured 6 Panel Cap

The reference point for the whole category. The page describes a medium-profile baseball cap with a pre-curved visor, hook-and-loop closure and cotton sweatband, made from brushed heavy cotton with a soft-touch finish and built specifically to showcase intricate embroidery.

If you want the cap people picture when someone says "company cap", this is it. Seven colourways, and the hook-and-loop closure adjusts across a wider range of head sizes than a buckle strap, which matters when you are ordering blind for a whole team.

Twill Structured 5-Panel Cap — €19.75 at 15

Twill Structured 5-Panel Cap

A structured front panel in a five-panel layout, with a pre-curved peak, a contrasting piped edge along that peak and stitched ventilation eyelets.

The piped edge is the detail that earns its place. It gives the cap a finished, sportswear look without any branding applied, which is exactly what you want when the logo is going to be small. Nine colourways, several of them two and three-tone combinations.

Structured 5 Panel Baseball Cap — €22.67 at 15

Structured 5 Panel Baseball Cap

Durable cotton drill with an adjustable fit, in eleven colourways. The page describes it as decorated with digital transfer "for faster production and detailed, vibrant designs".

That decoration choice is the whole proposition. At eight business days it is the fastest cap in the headwear range, and transfer rather than embroidery is what buys the speed. Pick it when the artwork is colourful or detailed, or when the deadline is the binding constraint.

Trucker Cap — €20.84 at 15

Trucker Cap

Six colourways including two-tone combinations, described on the page as a casual-vibe cap ready for a logo.

A trucker brings a specific personality, and that specificity is a strength rather than a weakness. It belongs on outdoor campaigns, festivals, field teams, automotive and hospitality programmes. It does not belong in an executive gifting programme, and merchandise does not need to appeal equally to everybody.

Corduroy Cap — €21.80 at 15

Corduroy Cap

An EarthAware Cord baseball cap in six muted colourways: forest night, redwood, slate blue, stone, oxford navy and black.

Texture does something colour cannot. A corduroy cap reads as a considered product rather than a blank with a logo on it, which makes it a strong choice when you want merchandise that looks bought rather than issued. The ribbed surface also suits simple embroidery better than fine detail.

Unstructured caps

An unstructured cap has no stiffening in the crown, so the fabric sits down against the head and takes the wearer’s shape. It looks softer and lower, breaks in over time, and folds flat enough to go in a bag without a second thought.

This is the construction to choose when you want people to wear the cap outside the company context. It reads as personal clothing rather than issued kit, which suits employee merchandise, creative companies, startups, communities, retreats and casual customer gifts. The same softness means the front panel is a less commanding surface for a large logo, so designs tend to work better small and understated.

Unstructured 6 Panel Dad Cap

The least expensive cap in the headwear range at €16.36, described on the page as a laid-back dad cap, with fifteen colourways including pastel lemon, pastel mint and true pink.

That colour range is unusually broad and unusually unserious, which is the point. If the merchandise is for a community, a retreat or an internal campaign where the palette can be playful, this gives you more room than the corporate-standard navy and black.

Vintage Low Profile Cap — €17.34 at 15

Vintage Low Profile Cap

Seventeen colourways, all of them garment-washed: vintage black, vintage red, vintage bottle green, vintage sage, vintage grey, vintage light blue and more.

The washed finish means the cap arrives already looking worn, which removes the awkward phase where new merchandise looks like merchandise. Good for limited-run drops and creative teams, and the softer colours give designers room to work with tonal branding, badges or typography rather than a logo in full brand colour.

Dad Cap — €19.13 at 15

Dad Cap

The Dad Cap is a low-profile six-panel design with a soft unstructured crown and pre-curved peak, in organic cotton with an adjustable strap. Seven colourways.

The most versatile cap on this list. A low crown and a soft fit is the shape most people already own, which means the cap has to clear the lowest possible bar to get worn again. Keep the branding small, and it works for almost any internal programme.

AS Colour Corduroy Cap

The page calls it a casual cap with a clean look that works well with embroidery, patches or simple custom designs. Five colourways: black, hazy pink, petrol blue, walnut and atlantic.

The unstructured counterpart to the Corduroy Cap above, and the page is unusually direct about patches as an option. AS Colour is a recognised name among people who pay attention to blanks, which adds quiet credibility with design-literate audiences.

Spectrum Embroidery Cap — €52.47 at 15

Spectrum Embroidery Cap featuring multicolor embroidered lettering on a black custom baseball cap worn by models

100% chino cotton twill with an adjustable antique buckle closure, in eleven colourways, built around unlimited-colour embroidery.

The most expensive cap in the range by a distance, and the only one where the decoration method is the product. Unlimited-colour embroidery means a detailed logo does not have to be reduced to two or three thread colours, so it is the one to specify when the artwork is the reason you are making a cap at all. At eight business days it is also among the fastest.

Bucket hats

A bucket hat is not a cap. It has a brim running the whole way around rather than a peak at the front, and no crown structure to speak of. That changes both who wears it and what it does: coverage is more even, the silhouette is informal, and the branding usually sits on the front of the crown or on the brim rather than on a flat panel.

Bucket hats work for festivals, summer activations, outdoor events and younger audiences. They are a poor default for a whole-company send, because they are a style people either wear or do not, with very little middle ground.

Bucket Hat

The page describes easygoing style with sun protection, positioned for a casual giveaway. Five colourways: blue sky, black, graphite grey, navy and sand.

The entry point, and the right choice when the hat is an event giveaway rather than a considered gift. Read the sun-protection section below before you build a campaign on that claim.

Cargo Bucket Hat — €23.85 at 15

Cargo Bucket Hat

A utility-leaning version in five muted colourways: olive green, black, graphite grey, navy and stone.

The colour palette does the work here. Where the standard bucket hat reads as a giveaway, the muted utility tones read as a product, which makes this the better pick when the hat has to survive comparison with something the recipient would buy.

The North Face Sun Stash Bucket Hat — €41.14 at 15

The North Face Sun Stash Bucket Hat

A packable, reversible bucket hat with a water-repellent finish, in TNF Black and TNF White, suitable for full-colour branding.

Co-branding with a recognised outdoor name changes the maths entirely, because the recipient prices it against retail rather than against promotional merchandise. Reversible construction also gives you a branded side and a plain side, which quietly raises the odds it gets worn outside your event. Two things to plan around: it is the most expensive piece of headwear in the range, and at 25 business days it is also the slowest apart from bespoke.

Beanies

A beanie is the seasonal answer, and it solves the problem that makes caps difficult to order at scale: sizing. Knitted ribbing stretches, so a single size covers most adults, which means you can order the moment you know the headcount rather than waiting on a sizing form to come back.

Timing is the other argument. A beanie handed out in July is merchandise; the same beanie in December is worn until March. Very few products have their seasonal peak aligned this precisely with corporate gifting season. The branding area is small, so simple embroidered marks, woven labels or patches work better than detailed artwork.

Rib Beanie — €22.57 at 15

Rib Beanie

A classic cuffed rib knit, listed on the page as true to size, in navy, black, desert and anthracite.

Classic Beanie

Fourteen colourways, made from Polylana, at eight business days.

Bespoke headwear

Bespoke means the cap is made to your specification rather than chosen from stock and decorated. Shape, panel count, colours, materials and branding are all yours to set, which is the only route to headwear that is genuinely yours rather than a recognisable blank with a logo applied.

The cost of that control is time and commitment. Expect a higher minimum, a much longer lead time and a design process rather than a product selection. It is the right call when the cap is part of the creative idea: a launch, a retail-style collection, a collaboration or an anniversary programme.

The parts of a cap, and why each one matters

Useful vocabulary for writing a brief that a production team can act on.

Crown

The fabric that surrounds the head. Its height is the profile, and its stiffening is the structure. These are the two specifications that change the silhouette most.

Panels

The individual fabric sections sewn together to form the crown. The count determines where seams fall and how much uninterrupted space the front has.

Peak or visor

The projection at the front. Pre-curved is the familiar baseball shape; flat peaks read as streetwear. Some products offer a contrast-piped edge, which finishes the cap without any branding.

Eyelets

Ventilation openings around the crown, either stitched or built into the construction. Minor for appearance, meaningful for anyone wearing the cap outdoors in summer.

Sweatband

The strip inside the lower edge of the crown. It is the main contact point with the head, so it decides a lot of the comfort and almost none of the appearance.

Closure

How the fit adjusts at the back. Hook-and-loop covers the widest range of head sizes, a buckle or tri-glide strap looks more considered, and a snap sits in between. For a blind order across a whole team, range matters more than appearance.

Choosing a decoration method

Pick the cap and the decoration together, because the product constrains the technique and the artwork constrains the product. Deciding the logo treatment after the SKU is chosen is how briefs come unstuck.

Embroidery

Stitched, dimensional, and the natural choice for logos with clean shapes: wordmarks, icons, badges, simple linework. Very small text, fine lines and gradients usually need adjusting before they can be stitched. Thread-colour limits apply on most products, which is why the Spectrum Embroidery Cap is worth knowing about: it is built around unlimited-colour embroidery, so a detailed mark does not have to be simplified.

Digital transfer

Better where the artwork has multiple colours, fine graphic detail or illustration that would not reproduce cleanly as stitching. It also tends to be faster, which is why the Structured 5 Panel Baseball Cap runs at eight business days rather than ten. If a deadline is tight, transfer is usually the lever.

Patches

A patch adds a visual layer and works particularly well on five-panel constructions with a clean front area. Availability is product-specific rather than a category-wide option, so confirm it on the individual product rather than assuming.

If the logo has small details or several colours, send the original artwork when you ask for a quote rather than simplifying it first. The design team can tell you what will reproduce cleanly on the cap you have chosen, and free designs come back within one business day.

Writing a brief worth quoting against

Answer these before you pick a product, and the shortlist tends to pick itself.

  • Who wears it, and where would they wear it if the logo were not on it?

  • Should the silhouette look polished or relaxed? That is the structure decision.

  • Does the artwork need an uninterrupted front panel? That is the panel-count decision.

  • Is the logo simple enough to embroider, or does it need transfer?

  • How many people, and how many destinations?

  • What is the in-hands date, counting back through production and shipping?

  • Is this everyday merchandise or event-only apparel?

That gives a production team something to work with, rather than "we need 500 black caps with our logo". For apparel programmes across several locations, a team store also moves colour choice and address collection onto the recipient, which removes the slowest part of any headwear order.

One caveat: caps are not sun protection

A baseball-style cap shades parts of the face and nothing else. The U.S. Centers for Disease Control and Prevention recommends hats with brims that shade the face, ears and back of the neck, and specifically notes that baseball caps leave the ears and back of the neck exposed.

That matters if the headwear is going to outdoor staff, a summer activation or a sports event. A bucket hat gives more even coverage, but neither should be presented as a complete sun-safety measure. Treat branded headwear as headwear.

FAQ

Is a structured or unstructured cap better?

Neither is universally better, and the choice is about context rather than quality. Structured caps hold a firmer crown and suit uniforms, teams and prominent front branding. Unstructured caps sit softer and lower and suit lifestyle merchandise and everyday employee wear.

What is a 5-panel hat?

A cap built from five crown panels, which gives one broad front area with no centre seam. That uninterrupted surface is why five-panel caps suit large centred graphics and patches.

What is a 6-panel hat?

A cap built from six crown sections, with two panels meeting at the centre front. That seam creates the rounded silhouette most people associate with a classic baseball cap.

Is a 5-panel cap the same as a trucker cap?

No. Panel count describes crown construction; trucker describes a style. The two are independent, and a trucker can be built on either panel count. Worth knowing that Monday Merch classifies its Trucker Cap as a structured cap.

Which cap is best for embroidery?

Both constructions take embroidery. The real constraint is thread colours and detail, not structure. The Structured 6 Panel Cap is built specifically for intricate embroidery, and the Spectrum Embroidery Cap supports unlimited-colour embroidery for artwork that would otherwise need simplifying.

What is the fastest branded cap?

The Structured 5 Panel Baseball Cap and the Spectrum Embroidery Cap at eight business days, alongside the Basic Beanie and Classic Beanie at eight. The Bespoke Cap at 28 days is the slowest, and The North Face bucket hat at 25 is the slowest stock item.

What is the difference between caps and hats?

Hat is the broader category. A cap has a crown and a front peak; a bucket hat has a brim running the whole way around. Both are headwear, but they are not built the same way and they do not suit the same audiences.

How many caps do we have to order?

Every stock cap, bucket hat and beanie here has a minimum of 15 pieces. The Bespoke Cap is the exception at 50, because it is manufactured to your specification rather than decorated from stock.

Choose the construction, then the logo

Choose structured when consistency and a defined silhouette matter. Choose unstructured when you want people to wear it outside the company context. Choose five panels when the artwork needs a clean front, six when the familiar baseball shape is the point. Choose a beanie when the season is winter and you would rather not run a sizing exercise.

Only then decide how the logo goes on. That order is what separates branded headwear people keep from a cap with a logo added afterwards. Browse the full headwear range, or send us the brief with your headcount, destinations and in-hands date.

AS Colour Corduroy Cap — €20.71 at 15

Basic Beanie

Four colourways: black, stone gray, dark green and French navy. Eight business days.

The cheapest piece of headwear in the entire range and among the fastest. When the brief is one warm thing for every person before the office closes, the decision takes about a minute.

Harbour Rib Beanie — €19.63 at 15

Harbour Rib Beanie

Twelve colourways including walnut, oatmeal, marine green, fire red and olive green.

The widest colour range of any beanie here, and the palette leans natural rather than corporate. Useful when the merchandise is going to a community or a lifestyle-oriented audience and the usual black-and-navy pair would feel like workwear.

Rib Beanie — €22.57 at 15

Rib Beanie

A classic cuffed rib knit, listed on the page as true to size, in navy, black, desert and anthracite.

The cuff is what makes it adjustable in practice: wearers roll it to suit, which covers a range of head sizes and face shapes without you specifying anything. A safe, unobtrusive default for a mixed audience.

Classic Beanie — €23.87 at 15

Classic Beanie

Fourteen colourways, made from Polylana, at eight business days.

The broadest colour choice combined with the fastest beanie lead time. Polylana is a lower-impact alternative to conventional acrylic, which is worth confirming on the specification if sustainability is part of the brief rather than taking the material name as a claim in itself.

Double Knitted Rib Beanie — €24.36 at 15

Double Knitted Rib Beanie

A double-knitted rib construction in green, black, blue, navy and anthracite.

Double knitting means two layers, which is warmer and holds its shape better over a season than a single-layer knit. The one to choose for teams actually working outdoors in winter rather than for a seasonal gift that mostly stays indoors.

Bespoke Cap — €31.47 at 50

Custom branded baseball caps with embroidered logos worn by men and women for corporate merchandise and promotional apparel

Custom colours, materials and branding, with a choice of five-panel or six-panel shape. Minimum 50 pieces at €31.47, and 28 business days of production.

The numbers are the brief. A €1,573 minimum outlay and nearly six working weeks before anything ships means this is a project with a start date, not an order. If a bespoke cap is on your list for a seasonal campaign, the conversation needs to happen months ahead rather than weeks.
